When trying to embroider with small sized fonts, the characters come out very distorted and illegible. I´ve tried changing density and other parameters, but the very small letters are not clear. I get a message saying the font height is out of range (20-600 pts), but I don´t know how a pt and a mm compare.

I also see there are additional fonts that can be purchased, one I noticed is the small block (5 mm) font. Do I need a smaller digitized font maybe? True type fonts did not work AT ALL.

Any tips would be appreciated.

Mike, not all Fonts will work in all sizes. Some were digitized for small sizes, most were digitized to fit the widest range of sizes, with varying results at the smaller sizes. Yes, the 5mm block was definitely digitized for 1/4" lettering, so it should work better than most others.
That being said, even some of the regular ones will work ok too if you choose the ones with wide columns, such as Arial or Helvetica. Pull Compensation, Short Stitches, and not much underlay should also help.
